Closed-Loop Recycling in Injection Molding: A Practical System

A closed-loop injection molding system keeps compatible internal scrap under controlled collection, regrinding, blending, testing, traceability, and reuse. It is different from simply putting every runner or rejected part back into a hopper: the resin, contamination risk, product specification, and approval limits must be known.

Define the loop

Separate clean runners and sprues from painted, contaminated, mixed-resin, or nonconforming parts. Decide whether the loop is internal production regrind, a controlled supplier take-back stream, or a broader post-consumer recycling route. Each has different traceability and qualification requirements.

Build the operating controls

  1. Identify material, color, mold, cavity, date, and scrap reason at collection.
  2. Use dedicated bins, grinding settings, screens, magnets, and cleaning procedures to prevent cross-contamination.
  3. Control particle size, moisture, storage time, blend ratio, and virgin-to-regrind mixing.
  4. Test the approved blend for melt flow, moisture, color, appearance, dimensions, and mechanical or regulatory requirements.
  5. Run a controlled trial and document the process window before releasing the blend to production.

Know when not to regrind

Do not reuse material when contamination, thermal degradation, mixed polymers, or a regulated application makes the risk unacceptable. Food-contact and medical applications require specific material and regulatory review; internal regrind is not automatically approved. A closed loop should reduce scrap while protecting part performance and traceability.

Measure results

Track scrap by cause, regrind yield, virgin resin displacement, defect rate, energy, downtime, and customer performance. The result should be demonstrated with production data, not only a sustainability statement.
