Injection Molding Flow Lines: Causes and Solutions

Injection molding flow lines are visible surface bands or ripples created when the advancing melt front records a change in temperature, flow, geometry, or packing. They may be cosmetic, but they can also indicate a filling or weld-line risk. Diagnose the flow history before changing several machine settings at once.

First identify the defect

Compare the location and direction of the mark with the gate, runner, wall transitions, ribs, bosses, and last-fill area. Flow marks can be confused with jetting, weld lines, splay, sink, or a texture inconsistency. Photograph the part, map the defect to the cavity, and compare first-off samples with a stable reference.

Common causes to check

  • Temperature: melt or mold temperature may be too low for the resin and section thickness, creating an unstable or prematurely frozen flow front.
  • Fill profile: a sudden speed or pressure change can make the front hesitate or jet. A controlled multi-stage profile is often more useful than simply increasing speed.
  • Gate and runner: an undersized, poorly located, or sharp transition can create excessive shear or an unfavorable flow path.
  • Geometry: abrupt wall changes, ribs, corners, and long flow lengths can make the defect repeat at the same location.
  • Cooling and packing: uneven cooling or insufficient packing can exaggerate visible bands or differential shrinkage.

Practical correction sequence

  1. Stabilize resin drying and machine temperature measurements.
  2. Review fill-time, pressure, and screw-position data against a known good cycle.
  3. Run a controlled DOE on mold temperature, fill speed, and packing rather than changing everything together.
  4. Review gate, runner, venting, and wall design if the defect is geometric and repeatable.
  5. Confirm appearance under the customer’s actual lighting and texture standard.

Document the final process window and the evidence that the correction did not create flash, warpage, burn marks, or dimensional drift elsewhere.
