Injection molding troubleshooting is most reliable when the defect is mapped to material, mold, machine, process, design, measurement, and handling evidence before changes are made. A structured method prevents operators from chasing symptoms with random pressure, temperature, or speed adjustments.

Use a seven-part root-cause map

  1. Material: confirm resin grade, lot, moisture, drying, color, additives, contamination, and regrind control.
  2. Mold: inspect gates, runners, vents, cooling, parting surfaces, ejection, wear, and cavity balance.
  3. Machine: check clamp, barrel, screw, nozzle, sensors, calibration, hydraulic or electric response, and machine fit.
  4. Method: compare fill, pack, cooling, mold-temperature, cushion, cycle, and changeover records with the approved window.
  5. Design: review wall thickness, flow length, ribs, corners, shrinkage, draft, tolerance, and cosmetic requirements.
  6. Measurement: verify gauges, datums, sampling, lighting, inspection method, and repeatability.
  7. Handling: check demolding, trimming, packing, storage, transport, and post-mold deformation.

Run a controlled diagnosis

Contain suspect parts, describe the defect by location and severity, and compare good versus bad data. Change one controlled variable at a time unless safety requires immediate action. Use a short DOE when several factors interact, then confirm the correction over a stable run and across cavities. Update the work instruction and control plan after the cause is proven.

Do not confuse correction with containment

Sorting, slowing the cycle, or raising pressure may protect a shipment temporarily, but they do not explain the cause. Record the temporary action, owner, expiry, root-cause evidence, permanent correction, and verification result.
